There comes a time in every facility manager's life when they look at their cooling tower and think, "Do I need to buy a new one?" The answer is often NO. You’d be amazed at how replacing the tower fill can revitalize an old, tired cooling tower. It’s like putting a brand new engine in a classic car.

I specialize in helping clients in Southeast Asia and beyond retrofit their systems. Often, the tower structure (steel or concrete) is fine; it's just the Cooling Tower Media that is dead. Let's talk about how to manage a retrofit project successfully.

Why Retrofit Instead of Replace?

1. Cost: Changing the fill costs a fraction of a new tower.
2. Downtime: We can often swap fill in a weekend. Building a new tower takes weeks or months.
3. Performance Boost: Modern Counterflow Film Fill designs are vastly more efficient than designs from 15 years ago. You might actually get better cooling than when the tower was new.

Step 1: Identify Your Current Setup

First, we need to know what you have.
Is it Crossflow (air from the side)? You likely need hanging sheets or blocks with integral louvers like our Crossflow Film Fill.
Is it Counterflow (air from bottom)? You need block-style media.

Step 2: Measurement is Critical (Customization)

This is where most mistakes happen. Over time, towers settle and shift. The drawings from 1995 might not match reality. You need to measure the bay dimensions physically.

Step 3: Material Upgrade

If you are replacing old fill, ask yourself: did the old fill fail too soon? Maybe it was standard PVC and your water hit 60°C. Now is the time to upgrade to PP Cooling Tower Fill. It costs a bit more upfront but lasts much longer.

Step 4: Don't Ignore the Accessories

When you pull out the old fill, you will likely destroy the old drift eliminators (they are usually brittle). Don't put new fill in and leave old eliminators. You will have drift issues. Pair your new fill with high-efficiency Drift Eliminators. Also, check the Cooling Tower Air Inlet Louvers. New louvers improve airflow uniformity and make the tower look brand new.

Performance & Efficiency Gains

By switching from an old splash bar system to a modern Corrugated Fill (if water quality permits), you can increase the surface area by 300-400**. This can lower your cold water temperature by several degrees, which significantly reduces the load on your chillers or increases your production output.

Installation: Kit vs. Assembled

For my overseas clients, shipping volume is a big cost. Shipping glued blocks of air is expensive. We often recommend "Kit Form." We send the Film Fill sheets flat, and you assemble them on-site. We provide the glue or the mechanical assembly tools. It saves huge money on ocean freight.
